A copper ore beneficiation plant is a facility designed to increase the copper content and remove impurities from mined ore to produce a high-grade concentrate. Copper is a valuable metal widely used in electrical wiring, plumbing, electronics, and various industrial applications. The processing plant typically involves several stages to separate copper from other minerals and impurities in the ore. 1. Crushing & Screening

Primary Crushing: Large copper ore (typically <1,000 mm) is crushed to ~150-250 mm using jaw crushers.

Secondary & Tertiary Crushing: Further reduced to ~10-20 mm via cone crushers or impact crushers.

Screening: Oversized particles are recirculated, while finer material proceeds to grinding.

 

2. Grinding (Milling)

Ball Mill / SAG Mill: Ore is ground into fine powder (~75-200 microns) to liberate copper minerals from gangue.

Classification: A hydrocyclone separates fine particles for flotation, while coarse material is reground.

 

3. Froth Flotation (For Sulfide Ores)

Conditioning: Ore slurry is mixed with reagents:

Collectors (e.g., xanthates) – Make copper minerals hydrophobic.

Frothers (e.g., pine oil) – Stabilize air bubbles.

Depressants (e.g., lime) – Prevent iron sulfides (pyrite) from floating.

Flotation Cells: Air is injected, causing copper minerals to attach to bubbles and rise to the surface as froth.

Concentrate Thickening & Filtration: The froth is dewatered to produce 20-40% Cu concentrate.

Alternative for Oxide Ores: Leaching (SX-EW)
Heap Leaching: Low-grade oxide ore is piled and irrigated with sulfuric acid, dissolving copper.

Solvent Extraction (SX): Copper-laden solution is mixed with an organic solvent to selectively extract copper.

Electrowinning (EW): Copper is plated onto cathodes (~99.99% pure).

 

4. Tailings Disposal & Water Recycling

Tailings Storage Facilities (TSF): Waste slurry is stored in engineered dams.

Water Recovery: Process water is recycled to reduce consumption.

 

5. Final Products

Copper Concentrate (Sulfide Ores) – Sent to smelters.

Copper Cathodes (Oxide Ores via SX-EW) – Directly marketable.
